Drones equipped with barcode or RFID scanners are increasingly used to perform cycle counts and inventory audits in high-bay warehouses, replacing the slow, sometimes hazardous process of using lifts or ladders to read labels on top-level racking.

How Drone Inventory Counting Works

A warehouse drone typically flies a pre-programmed or operator-guided route along rack faces, using an onboard camera or scanner to read barcodes, QR codes, or RFID tags on pallets and cartons. The captured data is transmitted to inventory management software, which compares scanned locations and contents against expected records and flags discrepancies for follow-up. Some systems use fixed flight corridors between racks; others use collision-avoidance sensors to navigate more freely within a defined zone.

Practical Constraints

Drone counting requires adequate lighting, clear line of sight to labels (obstructed or damaged labels remain a problem regardless of the scanning method), and airspace free of overhead obstructions such as sprinkler pipes or low ductwork. Battery life limits flight duration, so larger facilities may need multiple drones or charging stations along the route. Regulatory and safety approval for indoor drone operation near personnel should also be confirmed before deployment.

Where It Fits in a Cycle-Counting Program

Drone-based counting is best suited to high-bay, pallet-level storage where labels are consistently placed and visible. It complements, rather than replaces, ground-level cycle counting for smaller or mixed-SKU locations where visual barcode reading from a distance is less reliable. Most successful programs treat drones as one tool within a broader cycle-count strategy rather than a full replacement for physical audits.
